What an industrial floor actually has to survive

An industrial slab does not fail because someone picked the wrong colour. It fails in four predictable places, and every one of them is decided before the first coat goes down.

Point loads. Racking legs concentrate several thousand pounds onto a few square inches. Where a base plate sits on a slab that was never designed for that load, you get punching cracks radiating out from the plate — and no coating bridges those.

Hard-wheel traffic across joints. This is the most common way an industrial floor comes apart in the GTA. A forklift with steel or polyurethane wheels hits the unsupported edge of a saw-cut control joint, the edge spalls, the spall widens, and within a season you are patching the same joint every month. Pneumatic tires forgive an open joint; hard wheels do not.

Chemical and thermal attack. Hydraulic oil, battery acid in charging bays, solvents, cutting fluids, and — in any plant that washes down — hot water and steam. Heat is the underrated one: a slab hit with 80 °C washdown expands while the coating on top of it expands at a different rate, and the bond line is what gives.

Abrasion and dusting. Bare or sealed-only concrete gives up its surface paste under traffic. That dust coats racked product, works into equipment filters and bearings, and shows up in every quality complaint you get for the next year.

Floor systems we install in industrial facilities

There is no single best industrial floor. There is a right system for a given operation, and the honest version of this page is the one that also tells you when each of them is wrong.

High-build epoxy

The workhorse for manufacturing bays, assembly areas, maintenance shops and equipment rooms. Roller-applied in several coats, or squeegee-applied as a self-levelling system where the slab needs the surface corrected as well as protected. You get a hard, cleanable, chemically resistant film that takes forklift traffic and holds a colour. Its limits are heat and long-term UV: standard epoxy is not the answer for steam washdown, and it ambers where daylight hits it.

Epoxy mortar and broadcast systems

Where the slab is worn, spalled or out of tolerance, a trowelled epoxy mortar rebuilds the surface rather than covering it. Broadcasting silica or aluminium oxide into the wet coat and sealing over it adds both thickness and grip — the standard answer for loading docks, ramps and any area that stays wet.

Urethane cement

The system for wet, hot processing environments. At roughly 6–9 mm it typically tolerates thermal shock around 120 °C, which is what lets it survive steam cleaning and boiling washdown where an epoxy would debond. It also tolerates being installed over a slab carrying residual moisture. It is rougher and more expensive than epoxy, so we specify it where the operation demands it rather than by default.

Novolac epoxy

Where the exposure is acids and aggressive solvents — plating lines, battery charging, chemical handling and secondary containment — novolac resists organic acids considerably better than standard epoxy. Usually specified as a topcoat, or as a full system in the containment area only rather than across an entire plant.

ESD and conductive flooring

For electronics assembly, cleanrooms and anywhere an ESD control program is in force. Under the ESD Association’s test methods, static-dissipative floors are specified between 1×10⁶ and 1×10⁹ ohms and conductive floors between 2.5×10⁴ and 1×10⁶ ohms, and ANSI/ESD S20.20 caps body voltage generation below 100 volts. The floor is only one element of that system — footwear and grounding are tested with it — so we build to the resistance range your ESD coordinator specifies rather than to a marketing claim.

Polished concrete

For dry operations — bulk storage, distribution, aisles — polishing the existing slab is often the better answer than coating it. There is no film to delaminate, the slab breathes so trapped moisture is not a risk, dusting stops once the surface is densified, and the reflectivity meaningfully brightens high-bay space. It offers no chemical barrier, so most plants sensibly do both: polish the open floor, coat the wet and chemical zones. We install both, so the recommendation follows your operation rather than our product line.

The slab decides the outcome, not the coating

Most industrial coating failures we are called in to fix are not coating failures at all. They are preparation failures.

Moisture comes first. A slab on grade without a working vapour barrier drives moisture up into the bond line and lifts the coating in sheets, often months later. It is measured, not guessed: ASTM F1869 for moisture vapour emission and ASTM F2170 for internal relative humidity. Commonly specified limits are 3 lb per 1,000 sq ft per 24 hours and 75% RH unless the system’s data sheet says otherwise. Over those numbers the answer is a moisture-mitigation primer or a system that tolerates moisture — not a thicker topcoat.

Mechanical preparation, never acid etching. Diamond grinding or shot blasting opens the surface and gives the coating something to key into; high-build systems typically want something in the CSP 3–5 range on ICRI’s surface profile scale. Contamination is removed before profiling, not sealed under the coating: at 416 Automation in Mississauga we ran full oil mitigation on a 12,000 sq ft floor that was saturated with it, and that step is why the coating is still down.

Joints get filled, not caulked. Saw-cut control joints in a hard-wheel environment need a semi-rigid filler — epoxy or polyurea, Shore A 80 minimum per ACI and PCA guidance — installed full depth so it supports the joint edge under a wheel. Soft sealant belongs in expansion joints, which move; putting it in a control joint guarantees the spalling it was meant to prevent.

Repairs before coatings. Spalls, popouts, blown joint edges and cracks are cut out and rebuilt with a repair mortar compatible with whatever goes on top of it.

Line marking, slip resistance and 5S

Ontario’s Industrial Establishments regulation under the OHSA (O. Reg. 851) requires floors to be kept free of obstructions and hazards, and in practice the floor is where a plant’s traffic separation actually lives. Painted or taped lines wear off under forklift traffic within a year; lines installed into the coating system, as a colour break under the topcoat, last as long as the floor does.

That covers pedestrian walkways and forklift aisles, equipment and racking footprints, staging and WIP squares for 5S, colour-coded zones, hatched no-go areas at panel and eyewash locations, and dock edges. Where slip resistance is needed it is built by broadcasting aggregate into the coating and choosing the grade to match — coarse enough to grip in a wet dock, fine enough that a hygiene team can still clean it.

Different industrial operations fail their floors in different ways. These are the ones we work in most, each with its own requirements:

• Warehouse and distribution — racking point loads, joint spalling under hard-wheel traffic, dusting.
• General manufacturing — oils and cutting fluids, impact, 5S line marking, ESD areas.
• Food and beverage processing — hot washdown, CFIA and HACCP expectations, coved sanitary detailing.
• Pharmaceutical and cleanroom — seamless, cleanable, low-particulate finishes.
• Chemical manufacturing — acid resistance and secondary containment.
• Parking and traffic decks — vehicular traffic membranes and freeze-thaw exposure.

Working around production

The floor is rarely the expensive part. The shutdown is. Most industrial work we do is phased around production rather than stopping it: a bay at a time, an aisle at a time, nights and weekends, or over a scheduled plant shutdown.

Where the window is genuinely too short for epoxy to cure, MMA is the lever — it typically returns a floor to service in one to two hours and can be installed at temperatures down to around −20 °C, which matters in an unheated GTA facility in February. It costs more and it has a strong odour during installation, so it is specified where the downtime maths justifies it.

What we need from you before quoting: the slab’s age and whether there is a vapour barrier under it, what runs across it (wheel type matters more than weight), what gets spilled on it, whether it is washed down and at what temperature, and the real length of your available window.

Common questions

How long does an industrial epoxy floor last?

In a well-prepared industrial bay, a high-build epoxy system generally gives 10–15 years, with a recoat of the wear layer somewhere in the 5–8 year range depending on traffic. Floors fail early for one of two reasons: moisture that was never tested for, or preparation that was skipped.

Can you coat a floor that already has a failing coating on it?

Usually yes, but not by coating over it. The existing system is removed mechanically back to sound concrete, the reason it failed is identified — almost always moisture or contamination — and that cause is addressed before anything new goes down.

Do we have to shut the plant down?

Rarely in full. Most projects are phased bay by bay or run off-shift. Where the window is too tight for epoxy, MMA returns the area to service in hours.

Polished concrete or epoxy for a factory floor?

Dry operations with a sound slab: polish it. Oils, chemicals or washdown: coat it. Most plants of any size do both, split by zone — that is the recommendation we make most often.

What does industrial flooring cost in the GTA?

The coating is a minor part of the number; slab condition drives it. A sound slab needing profiling and a high-build epoxy sits at one end, and a floor needing oil mitigation, spall repair and joint filling before anything else sits at the other.
